Corrosion-Resistant Coatings
Across five coating systems on galvanised steel, what is the B117 endurance to within ±80 h, and does a sealed impedance call predict blister locations?
THE QUESTION
Which chromate-free and PFAS-free composition reaches [threshold] h neutral salt spray on the target substrate at cost parity — and does the predicted failure mode match where it actually blisters? Verifier: ASTM B117 salt spray plus EIS. [baseline: to verify]
WORK ORDER
Replicate-resolved two-chamber B117 endurance on as-received galvanised steel and a sealed blister call
BACKGROUND
What this Apodex Lab is
Steel components and sheet infrastructure rely on multi-layer coatings over galvanised zinc to delay atmospheric corrosion. Industrial coating lines now face compliance deadlines requiring the replacement of hexavalent chromate conversion layers and fluorinated surface additives. Yet manufacturing sign-offs still depend on un-replicated exposure tables, while published fluorine-free replacements offer contact-angle measurements rather than salt-spray endurance or blister onset metrics on production substrates.
Standard neutral salt spray ratings, such as 168 h benchmarks, typically derive from single panels in single chambers, obscuring significant inter-laboratory differences. Electrochemical impedance spectroscopy is widely used to verify barrier quality, but the 2023 international round-robin on protective coatings showed that potentiostat noise floors frequently limit low-frequency measurements on intact films. Consequently, measurement limitations are easily mistaken for film properties. Furthermore, although impedance is assumed to reflect degradation pathways, pre-exposure spectra have never been prospectively tested against the physical sites where films subsequently blister, nor has the direct hour penalty of de-fluorination been measured across paired formulations.
The Corrosion-Resistant Coatings Apodex Lab assesses five reproducible coating systems on as-received, mill-finish hot-dip-galvanised steel across two independent ASTM B117 chambers operated to 1,008 h with inspections at 24 h intervals. The campaign measures mean times to initial blistering and ASTM D714 size 6 blistering with a 95 per cent confidence half-width of ±80 h, alongside the paired endurance difference between fluorinated and fluorine-free primers bounded to ±100 h. By checking sealed pre-exposure impedance classifications against blind blister assessments alongside instrument noise baselines, the work establishes whether electrochemical screening reliably predicts failure locations, allowing engineers to write robust endurance floors into material specifications.
WHY NOW
Why the field is spending on an assumption
Chromate and PFAS substitution deadlines force coating sign-offs that rely on single-chamber hour tables written into qualification programmes, often citing 168 h benchmarks without replicate counts. A 2023 international round-robin on impedance spectroscopy established that measuring instruments, rather than the coatings themselves, can limit low-frequency impedance measurements on high-barrier films. Furthermore, inter-laboratory comparisons show significant variance between facilities testing identical coatings. Meanwhile, published fluorine-free replacements report contact angles of 47–52 degrees against hexadecane, but omit neutral salt-spray endurance or blister onset. Expired pre-2000 disclosures now allow public candidate chemistries to be reproduced and evaluated across independent chambers alongside an instrument noise floor.
WHAT WE’D BUY
What we would ask a laboratory to run
We are not buying the answer. We are buying a measurement with an interval — and the bars it will be compared against.
Two independent laboratories expose 68 hot-dip-galvanised steel panels across five reproduced coating systems to ASTM B117 neutral salt spray for up to 1,008 h with 24 h inspection intervals. Before exposure, impedance spectroscopy from 10 kHz to 10 mHz establishes a sealed failure-mechanism and blister-location prediction for each panel against a weekly instrument noise floor. The laboratories return pooled mean time-to-first-blister and time-to-ASTM-D714-size-6 per system with a 95 per cent confidence interval half-width within ±80 h, separating within-chamber replicate scatter from between-chamber offsets. They report the paired endurance difference between fluorinated and fluorine-free primers to ±100 h, and the prospective prediction hit rate for blister location with an exact binomial 95 per cent confidence interval half-width within ±14 percentage points.
SCOPE & LIMITS
Results apply strictly to as-received hot-dip-galvanised steel from a single coil lot, continuous neutral salt spray rather than service exposure, and visible surface blistering rather than cross-sectionally confirmed initiation sites.
